Test Methodology to Quantify and Analyze Energy Consumption of Connected and Automated Vehicles

A new generation of vehicle dynamics and powertrain control technologies are being developed to leverage information streams enabled via vehicle-to-vehicle (V2V) and vehicle-to-infrastructure (V2I) connectivity [1, 2, 3, 4, 5]. While algorithms that use these connected information streams to enable improvements in energy efficiency are being studied in detail, methodologies to quantify and analyze these improvements on a vehicle have not yet been explored fully. A procedure to test and accurately measure energy-consumption benefits of a connected and automated vehicle (CAV) is presented. The first part of the test methodology enables testing in a controlled environment. A traffic simulator is built to model traffic flow in Fort Worth, Texas with sufficient accuracy. The benefits of a traffic simulator are two-fold: (1) generation of repeatable traffic scenarios and (2) evaluation of the robustness of control algorithms by introducing disturbances.

Review of the Computer Science and Engineering Solutions for Model Sharing and Model Co-Simulation

The process of developing, parameterizing, validating, and maintaining models occurs within a wide variety of tools, and requires significant time and resources. To maximize model utilization, models are often shared between various toolsets and experts. One common example is sharing aircraft engine models with airframers. The functionality of a given model may be utilized and shared with a secondary model, or multiple models may run collaboratively through co-simulation. There are many technical challenges associated with model sharing and co-simulation. For example, data communication between models and tools must be accurate and reliable, and the model usage must be well-documented and perspicuous for a user. This requires clear communication and understanding between computer scientists and engineers. Most often, models are developed by engineers, whereas the tools used to share the models are developed by computer scientists.

Model-Based Approaches in Developing an Advanced Aftertreatment System: An Overview

Cummins has recently launched next-generation aftertreatment technology, the Single ModuleTM aftertreatment system, for medium-duty and heavy-duty engines used in on-highway and off-highway applications. Besides meeting EPA 2010+ and Euro VI regulations, the Single ModuleTM aftertreatment system offers 60% volume and 40% weight reductions compared to current aftertreatment systems. In this work, we present model-based approaches that were systematically adopted in the design and development of the Cummins Single ModuleTM aftertreatment system. Particularly, a variety of analytical and experimental component-level and system-level validation tools have been used to optimize DOC, DPF, SCR/ASC, as well as the DEF decomposition device.

Polycyclic Aromatic Hydrocarbons in Diesel Engine Exhaust Both with and without Aftertreatment

Since the conception of the internal combustion engine, smoky and ill-smelling exhaust was prevalent. Over the last century, significant improvements have been made in improving combustion and in treating the exhaust to reduce these effects. One group of compounds typically found in exhaust, polycyclic aromatic hydrocarbons (PAH), usually occurs at very low concentrations in diesel engine exhaust. Some of these compounds are considered carcinogenic, and most are considered hazardous air pollutants (HAP). Many methods have been developed for sampling, handling, and analyzing PAH. For this study, an improved method for dilute exhaust sampling was selected for sampling the PAH in diesel engine exhaust. This sampling method was used during transient engine operation both with and without aftertreatment to show the effect of aftertreatment.

Solid Particle Number and Ash Emissions from Heavy-Duty Natural Gas and Diesel w/SCRF Engines

Solid and metallic ash particle number (PN) and particulate matter (PM) mass emission measurements were performed on a heavy-duty (HD) on-highway diesel engine and a compressed natural gas (CNG) engine. Measurements were conducted under transient engine operation that included the FTP, WHTC and RMC. Both engines were calibrated to meet CARB ultra low NOX emission target of 0.02 g/hp-hr, a 90% reduction from current emissions limit. The HD diesel engine final exhaust configuration included a number of aftertreatement sub-systems in addition to a selective catalytic reduction filter (SCRF). The stoichiometric CNG engine final configuration included a closed coupled Three Way Catalyst (ccTWC) and an under floor TWC (ufTWC). The aftertreatment systems for both engines were aged for a full useful life (FUL) of 435,000 miles, prior to emissions testing. PM mass emissions from both engines were comparable and well below the US EPA emissions standard.

Plug flow reactors, simulating engine exhaust gas, are widely used in emissions control research to gain insight into the reaction mechanisms and engineering aspects that controls activity, selectivity, and durability of catalyst components. The choice of relevant hydrocarbon (HC) species is one of the most challenging factor in such laboratory studies, given the variety of compositions that can be encountered in different application scenarios. Furthermore, this challenge is amplified by the experimental difficulties related to introducing heavier and multi-component HCs and analyzing the reaction products.

Durability Test Suite Optimization Based on Physics of Failure

Dynamometer (dyno) durability testing plays a significant role in reliability and durability assessment of commercial engines. Frequently, durability test procedures are based on warranty history and corresponding component failure modes. Evolution of engine designs, operating conditions, electronic control features, and diagnostic limits have created challenges to historical-based testing approaches. A physics-based methodology, known as Load Matrix, is described to counteract these challenges. The technique, developed by AVL, is based on damage factor models for subsystem and component failure modes (e.g. fatigue, wear, degradation, deposits) and knowledge of customer duty cycles. By correlating dyno test to field conditions in quantifiable terms, such as customer equivalent miles, more effective and efficient durability test suites and test procedures can be utilized. To this end, application of Load Matrix to a heavy-duty diesel engine is presented.

Sustained Low Temperature NOx Reduction

Sustained NOx reduction at low temperatures, especially in the 150-200 °C range, shares some similarities with the more commonly discussed cold-start challenge, however, poses a number of additional and distinct technical problems. In this project, we set a bold target of achieving and maintaining 90% NOx conversion at the SCR catalyst inlet temperature of 150 °C. This project is intended to push the boundaries of the existing technologies, while staying within the realm of realistic future practical implementation. In order to meet the resulting challenges at the levels of catalyst fundamentals, system components, and system integration, Cummins has partnered with the DOE, Johnson Matthey, and Pacific Northwest National Lab and initiated the Sustained Low-Temperature NOx Reduction program at the beginning of 2015 and completed in 2017.

Exhaust Heating System Performance for Boosting SCR Low Temperature Efficiency

Real world driving conditions and tightening legislations require improved performance of aftertreatment systems at lower temperatures. Electric heat has been shown to be an effective method of heating exhaust, but having a practical means to provide power and control for the heater has been a barrier for implementation. Recent testing has demonstrated the ability of a 24Vdc heating and control system to effectively heat exhaust using only conventional alternator and battery power sources. Results from transient cycles show the effectiveness of the electrical system and the extent of exhaust heating.

Dilute Measurement of Semi-Volatile Organic Compounds (SVOC) from a Heavy-Duty Diesel Engine

Semi-volatile organic compounds (SVOC) are a group of compounds in engine exhaust that either form during combustion or are part of the fuel and lubricating oil. Since these compounds occur at very low concentrations in diesel engine exhaust, the methods for sampling, handling, and analyzing these compounds are critical to obtaining good results. An improved dilute exhaust sampling method was used for sampling and analyzing SVOC in engine exhaust, and this method was performed during transient engine operation. A total of 22 different SVOC were measured using a 2012 medium-duty diesel engine. This engine was equipped with a stock diesel oxidation catalyst (DOC), a diesel particulate filter (DPF), and a selective catalytic reduction (SCR) catalyst in series. Exhaust concentrations for SVOC were compared both with and without exhaust aftertreatment. Concentrations for the engine-out SVOC were significantly higher than with the aftertreatment present.

Future Challenges for Engine Manufacturers in View of Future Emissions Legislation

Countries around the world are expected to continue to adopt more stringent emissions standards for heavy-duty markets for both oxides of nitrogen (NOx) and greenhouse gases (GHG). While there is uncertainty about the timing and extent of these regulations, it is clear that significant reductions will be required to address urban air pollution and climate change concerns. The rate and pace of technology evolution and how it will affect the energy pathways for commercial transportation and industrial use are dependent on multiple variables such as national energy and environmental policies and public-private partnerships. Although it adds complexity, the engine system has great potential to evolve as it continues to be highly integrated into the super system for which it is producing power. This paper examines the potential opportunities and challenges for engine manufacturers to continue to be the supplier of power to vehicles and equipment of the future.

Design and Implementation of a D-EGR® Mixer for Improved Dilution and Reformate Distribution

The Dedicated EGR (D-EGR®) engine has shown improved efficiency and emissions while minimizing the challenges of traditional cooled EGR. The concept combines the benefits of cooled EGR with additional improvements resulting from in-cylinder fuel reformation. The fuel reformation takes place in the dedicated cylinder, which is also responsible for producing the diluents for the engine (EGR). The D-EGR system does present its own set of challenges. Because only one out of four cylinders is providing all of the dilution and reformate for the engine, there are three “missing” EGR pulses and problems with EGR distribution to all 4 cylinders exist. In testing, distribution problems were realized which led to poor engine operation. To address these spatial and temporal mixing challenges, a distribution mixer was developed and tested which improved cylinder-to-cylinder and cycle-to-cycle variation of EGR rate through improved EGR distribution.

Aftertreatment Architecture and Control Methodologies for Future Light Duty Diesel Emission Regulations

Future light duty vehicles in the United States are required to be certified on the FTP-75 cycle to meet Tier 3 or LEV III emission standards [1, 2]. The cold phase of this cycle is heavily weighted and mitigation of emissions during this phase is crucial to meet the low tail pipe emission targets [3, 4]. In this work, a novel aftertreatment architecture and controls to improve Nitrogen Oxides (NOx) and Hydrocarbon (HC) or Non Methane Organic gases (NMOG) conversion efficiencies at low temperatures is proposed. This includes a passive NOx & HC adsorber, termed the diesel Cold Start Concept (dCSC™) catalyst, followed by a Selective Catalytic Reduction catalyst on Filter (SCRF®) and an under-floor Selective Catalytic Reduction catalyst (SCR). The system utilizes a gaseous ammonia delivery system capable of dosing at two locations to maximize NOx conversion and minimize parasitic ammonia oxidation and ammonia slip.

Effect of Transition Metal Ion Properties on the Catalytic Functions and Sulfation Behavior of Zeolite-Based SCR Catalysts

Copper- and Iron- based metal-zeolite SCR catalysts are widely used in US and European diesel aftertreatment systems to achieve drastic reduction in NOx emission. These catalysts are highly selective to N2 under wide range of operating conditions. Nevertheless, the type of transition metal has a significant impact on the key performance and durability parameters such as NOx conversion, selectivity towards N2O, hydrothermal stability, and sensitivity to fuel sulfur content. In this study, we explained the differences in the performance characteristics of these catalysts based on their relative acidic-basic nature of transition metal present in these catalysts using practically relevant gas species present in diesel exhaust such as NO2, SOx, and NH3. These experiments show that Fe-zeolite has relatively acidic nature as compared to Cu-zeolite that causes NH3 inhibition and hence explains low NOx conversion on Fe-zeolite at low temperature under standard SCR conditions.

The Impact of Ammonium Nitrate Species on Low Temperature NOx Conversion Over Cu/CHA SCR Catalyst

Cu/CHA catalysts have been widely used in the industry, due to their desirable performance characteristics including the unmatched hydrothermal stability. While broadly recognized for their outstanding activity at or above 200°C, these catalysts may not show desired levels of NOx conversion at lower temperatures. To achieve high NOx conversions it is desirable to have NO2/NOx close to 0.5 for fast SCR. However even under such optimal gas feed conditions, sustained use of Cu/CHA below 200°C leads to ammonium nitrate formation and accumulation, resulting in the inhibition of NOx conversion. In this contribution, the formation and decomposition of NH4NO3 on a commercial Cu/CHA catalyst have been investigated systematically. First, the impact of NH4NO3 self-inhibition on SCR activity as a function of temperature and NO2/NOx ratios was investigated through reactor testing.

Axial NO2 Utilization Measurements within a Partial Flow Filter during Passive Regeneration

Measuring axial exhaust species concentration distributions within a wall-flow aftertreatment device provides unique and significant insights regarding the performance of complex devices like the SCR-on-filter. In this particular study, a less complex aftertreatment configuration which includes a DOC followed by two uncoated partial flow filters (PFF) was used to demonstrate the potential and challenges. The PFF design in this study was a particulate filter with alternating open and plugged channels. A SpaciMS [1] instrument was used to measure the axial NO2 profiles within adjacent open and plugged channels of each filter element during an extended passive regeneration event using a full-scale engine and catalyst system. By estimating the mass flow through the open and plugged channels, the axial soot load profile history could be assessed.

Development of a Kinetic Model to Evaluate Water Storage on Commercial Cu-Zeolite SCR Catalysts during Cold Start

Commercial Cu-Zeolite SCR catalyst can store and subsequently release significant amount of H2O. The process is accompanied by large heat effects. It is critical to model this phenomenon to design aftertreatment systems and to provide robust tuning strategies to meet cold start emissions and low temperature operation. The complex reaction mechanism of water adsorption and desorption over a Cu-exchanged SAPO-34 catalyst at low temperature was studied through steady state and transient experiments. Steady state isotherms were generated using a gravimetric method and then utilized to predict water storage interactions with respect to feed concentration and catalyst temperature. Transient temperature programmed desorption (TPD) experiments provided the kinetic information required to develop a global kinetic model from the experimental data. The model captures fundamental characteristics of water adsorption and desorption accompanied by the heat effects.

Achieving Ultra Low NOX Emissions Levels with a 2017 Heavy-Duty On-Highway TC Diesel Engine - Comparison of Advanced Technology Approaches

The 2010 emissions standards for heavy-duty engines have established a limit of oxides of nitrogen (NOX) emissions of 0.20 g/bhp-hr. However, the California Air Resource Board (ARB) projects that even when the entire on-road fleet of heavy-duty vehicles operating in California is compliant with 2010 emission standards, the National Ambient Air Quality Standards (NAAQS) requirement for ambient particulate matter (PM) and Ozone will not be achieved without further reduction in NOX emissions. The California Air Resources Board (CARB) funded a research program to explore the feasibility of achieving 0.02 g/bhp-hr NOX emissions.

Investigation of Urea Derived Deposits Composition in SCR Systems

Ideally, complete decomposition of urea should produce only two products in active Selective Catalytic Reduction (SCR) systems: ammonia and carbon dioxide. In reality, urea decomposition reaction is a two-step process that includes the formation of ammonia and isocyanic acid as intermediate products via thermolysis. Being highly reactive, isocyanic acid can initiate the formation of larger molecular weight compounds such as cyanuric acid (CYN), biuret (BIU), melamine (MEL), ammeline (AML), ammelide (AMD), and dicyandimide (DICY). These compounds can be responsible for the formation of deposits on the walls of the decomposition reactor in urea SCR systems. Composition of these deposits varies with temperature exposure, and under certain conditions can create oligomers that are difficult to remove from exhaust pipes. Deposits can affect efficiency of the urea decomposition, and if large enough, can inhibit the exhaust flow and negatively impact ammonia distribution on the SCR catalyst.
